When making new cushions, and say the foam is 4" thick, 44" long and 22" wide. Should I make the vinyl cover the size of the foam, or should I make the cover a 1/2" smaller on the thickness all the way around? Problem I am having is cover is a bit loose when finished. How do some of you furniture folks cut your patterns?

I'm no expert but I would think the foam needs to be larger than the cover to prevent it from sagging. The foam will eventually compress and the vinyl will stretch over time, if you start out loose, it will only get worse.

I cut my foam 1/2 in. larger all around. For your example , my foam would be 45X23. Top and bottom are cut the size of the foam and the border is cut 1/2 in. larger than the foam. In this case 4 1/2. With a 1/2 in seam allowance your cushion finishes 44X22X3 1/2 and is nice and tight.
