Are the brad nails through shot through the fabric and that is why you cant attach it the original way if you use vinyl?

I think you would be able to cover them with out a seam. It may difficult but its possible. Steam is you best friend when wrapping shapes like that. Make sure you have a good steamer before trying to cover those. I would cover with 1/8" closed cell first.
Glad that helps! Also if the machine height isn't comfortable at your work table height, I have seen guys build a raised platform for the sewing machine to remedy that issue without compromising comfortable work table height.

I would assume sunbrella would work just fine for that application however I would probably try to convince the customer to go with actual automotive convertible top canvas.

On corners like that relief notches are important to allow you to sew a smooth curve. But once your done sewing the cover I go back and trim the seam allowance now to about a little over an 1/8 of an inch. I only trim the seam allowance in the corners.
